The first part off the tool is the moment of truth
A first article inspection (FAI) is a complete, documented verification of the first part or parts produced by the real production process — every dimension on the drawing measured against its tolerance, every material and process requirement backed by a certificate, and every fit and function checked against mating parts — performed and signed off before the run is released. It is not another round of quality control. It is the gate that separates one mistake from ten thousand defective parts.
After months of development and an expensive tool, the pressure to say "looks fine, keep going" is enormous. That sentence is the most expensive one in manufacturing.
What an FAI actually covers
- Full dimensional verification. Every dimension on the drawing, not a sample — including geometric characteristics such as position, perpendicularity, and flatness. Critical features get measured on calibrated metrology equipment (CMM, optical comparator, surface profilometer) with results recorded numerically, not as pass/fail checkmarks. This is only possible if the drawing is ballooned so each requirement has an identifier.
- Material and process certification. Raw material certs, heat treat records, plating or anodize certification, paint batch records. Documents that prove the part is made of what you ordered rather than something that merely looks the same.
- Fit and function checks. The part assembled against its real neighbors: threads engage, snap features latch and unlatch, gaskets seal, connectors mate, covers close without interference.
- A signed report. All results collected into a controlled document. Demanding industries use formal templates — AS9102 forms in aerospace, PPAP submission levels in automotive — and even outside those sectors a structured report becomes the reference baseline for every later production lot.
When an FAI is mandatory
The rule is easy to remember: if the process is not identical to one already proven, the first part out of it needs full verification. In practice that means a new tool or any tool rework, a new supplier or a transfer of production between plants, any engineering change to the part, a change of raw material grade or resin supplier, a change of a critical process such as heat treat or plating, and restarting production after a long dormancy.

What skipping it looks like in real life
FAI gets skipped under schedule pressure, and the cost almost always exceeds the time saved:
- A run of thousands of housings with a threaded boss in the wrong position, discovered only at assembly, where every unit needs rework or scrap.
- An enclosure that looks perfect but was molded from a resin lot without UV stabilizer, which yellows in the field months after shipping.
- A lot rejected by an institutional customer or held at the border because no dimensional documentation exists to support the declared specification.
- A machined bracket that measures fine on the flat but fails a positional tolerance because the datum scheme on the drawing was ambiguous — a problem an FAI catches and a spot check does not.
Manufacturing far from home doubles the exposure, because you cannot easily return a container. A good FAI starts with a good drawing
You cannot approve a part against a vague drawing. The precondition for a meaningful inspection is a drawing with defined tolerances, identified critical dimensions, and a coherent datum structure — otherwise the inspector has no way to know what matters and the factory can plausibly claim everything is fine. If your drawings are cosmetic rather than dimensional, fix that before you order tooling. Two contractual details make the gate real. First, agree in advance that payment for the production run is contingent on FAI approval — that aligns both parties around taking the gate seriously. Second, define who has authority to disposition a nonconformance.
When the report shows a deviation
Not every out-of-tolerance result stops production. A minor deviation on a non-critical dimension can be accepted through a documented deviation or waiver, recorded so that later lots are judged against a known baseline rather than drifting silently. A deviation on a critical dimension requires process correction and re-inspection, full stop. The judgment call belongs to whoever understands the part's function — the design owner — not to the factory that is eager to start running. A small gate that prevents large damage
An FAI typically costs somewhere between a few hundred and a few thousand dollars depending on part complexity and metrology requirements, and takes days. A defective production run costs tens of thousands of dollars plus months of schedule. Measured against almost any other quality expenditure, it has the best return in the entire manufacturing sequence — and it fits into a broader control framework alongside process validation and incoming inspection.
